Is the condenser OK? If not, you could get rapid wear of the contacts, would would advance the ignition.

When you grease the points cam, it needs to be a very thin coat, almost invisible.

Condenser was replaced with the first replacement breaker assembly. Contacts look new.

I'll definitely put a thin coat of grease on the cam upon re-assembly.

Looking at the manual, you don't set the point gap at all, you set the point opening at 1.96mm BTDC. This automatically sets the gap at .012-.016". That's 20 degrees advance. So if you are setting the point gap at .030", your timing is way off, and you are probably stressing the points to a point of breaking them apart.

John, thanks for that info. I'm guessing you have the official Kawasaki manual. I'm about ready to burn the Clymer, really don't like the way it is written and edited. Are you able to scan or take a pic of pages used for the reference? Would be much appreciated. I'm going to start hunting the web for the official FSM.

Installed the new breaker yesterday and couldn't get the bike to fire, but did manage to have the kick start lever rip a hole through the sole of my old work boots and end up with a rather sore foot.

After correcting the opening the bike started first kick and the resulting gap is slightly loose on the .012 and slightly tight on the .015 gauges.

With the bike idling I'm able to see some arcing, so it looks like I'll be installing a new condenser.

Not to discourage you from trying a new condenser, but don't be worried if there's still a little arcing with the new one. A little is fairly normal.

You can discourage, cause I hate de-soldering/soldering. Wish it had a blade connector or something.
