Is it possible to incorrectly "load" the spring into the bottom half?
the spring wasn't cracked or broken-
I followed the manual to the tee and got the whole thing back together, but...

I am pretty certain that it bounced back before I cracked the case open. and now that the case is all mounted back into the frame, the kicker stays down :banghead :banghead :banghead
what did i do wrong?

You might still be able to preload without splitting the case, provided the spring is positioned properly. Take the clutch cover off, remove the stop bolt and install the kicker. Wind it clockwise as described in Glenn's, then reinstall the stop bolt. You will soon know if you're OK.

ok, I definitely look at that. I never preloaded it to 150°. the haynes shop manual has the instruction prior to joining the crankcase. :?:
I glazed right over it, since it was 'out of order'. The glenns manual is good but it's a pdf on my desktop- not very useful in the garage!

now, if I only had a 19 or 20mm socket.... :roll:

So here's where I'm at with this project. I pulled the side case off, pulled the kicker bolt out, loaded the spring, and then replaced the bolt. I try to kick it and it pops back up to starting position perfectly.

However, when I restore the side case back (and all the other stuff), the kicker doesn't return back to it's normal position. Can that little gasket around the kicker shaft be causing enough friction to prevent the kick from returning? :banghead I'm pretty sure the spring has tension now...

Move the kicker slowly and look to see if the shaft might be bent.
