Just a thought, if the bare wire had melted the insulation off it along is run, possibly in a place that isn't easily seen, like inside a loom, it could possibly have melted insulation off a wire dedicated to power up another item. Long sentence to say it could have melted into a power wire, and has intermittent grounding to blow fuse. It's a long shot possibility.

Also could have a grounding lug to frame/battery that is so corroded, it is causing issues.

Be open to just about anything at this point. Good luck in the hunt.

We think the culprit was in here...the green wire coming out of the stator was arcing against the case...

Hmmm, not sure how that could blow a fuse. Make the alternator hot and keep the battery from charging, yes.

Forget what I said, Tim. The green wire is one of the connections to the alternator field, and grounding it may well blow the fuse. Sorry I was confused. In learning this, I also learned that the green wire shorting to ground can blow the regulator, at least according to Oregon Motorcycle Parts.

It's probably unlikely, but may be possible that the short caused the regulator to fail, which in turn is conducting 12VDC to ground and blowing the fuse. Just something to check if the problem is not fixed.

We ran it up and checked the voltage and it is charging well. So hopefully we got it.
